make_recovery fails during archive extraction

I have been using the make_recovery to backup and rebuild the OS onto larger OS disks so that the root FS can be enlarged. The lastest Ignite and PAX software has been installed. This has worked on many servers, but has also failed on several during the archive extraction. I have 20+ servers ahead of me to migrate. Any ideas as to what the cause could be?
