Currently I have approximately 7GB still available in the vg00 volume group. If I add this to either /var or /tmp should this give me enough room to do the patching?
Also, on this server I do NOT have online JFS so I would have to do all the disk maint in single user mode, correct?
I was looking at three options, first just allocating the unused space as I mentioned about.
Second using lvreduce on the /var lvol, but after doing some research on the forums I have discovered this is NOT a good thought!
Third, was to rebuild the box from scratch and reallocating the disk space.
Please let me know your thoughts

Rather than adding your free 7GiB in vg00 to an existing LVOL, I would add a brand-new LVOL and make a filesystem and use it to store the bundles. After swinstall is finished, you can blow the new filesystem and LVOL away and keep your free space.
You should also bet a baseball bat and whack yourself because no HP-UX box should be without OnlineJFS.

It looks like you have sufficient space to install the QPK on this server. You can always check by doing a "preview" install which will just run the analysis of the install including the disk space analysis. This is done by adding a -p if performing from command line, or cancel the install after analysis is complete in the GUI/TUI mode.
If you need to reduce /var, you can "commit" superceeded patches using the cleanup command. This removes the superceded patch "save" files in /var/adm/sw.

When you attempt to install a patch set with swinstall and it fails, there is a failure message.
It includes the swjob command.
In this output is the specific reason the install failed, including filesystem issues.
I can tell you this: With 7 GB free on /var you don't need to add any space there to get the install done.
/tmp and /opt also look fine. So does root /
So I recommend:
Ignite make_tape_recovery or make_net_recovery backup.
Installation of patches without further system modifications.
If I've missed something, please point it out.

SolutionMy thinking is the same as Clay's. In fact, I'd go one step further.
Fetch and install the new SWA (Software Assistant) product. It's simple to configure. It allows you to perform a patch analysis and then download the bundles you need. Your '/var' space is quite adequate for the SWA cache, and the addition of another non-vg00 filesystem (or additional vg00 logical voulme) for SWA depot creation would obviate the need to enlarge any of the vg00 filesystems.
By the way, you SHOULD have OnlineJFS not only for its dynamic filesystem resizing options but the additional performance-enhancing mount options and backup snapshot ability.
