That's really old version, you should really update all the firmware on the drives and controller, even though the new disk has not rebuilt you can update the firmware on that one too.

Majority of the rebuild issues are resolved with firmware updates.

Here is the CDROM Download:
http://h18023.www1.hp.com/support/files/server/us/download/27225.html

I have an original DL580 (the compaq model) with Smart Array 5300 series controller (5302 to be exact) with 3 72.8gb u320 15k disks in a raid 5 set.

I recently lost one of the disks. Since the replacement is taking longer to arrive than I expected I've decided to plug in a 72.8gb 10k disk I had in storage.

When I plug in the disk into the slot the lights on the drive briefly flash but that's it. Nothing else happens. No indication whatsoever that's something's happening.

Does anyone have any ideas? Is it at all possible to use a slower disk? Or is something else going on?

Getting permission to reboot this server is extremely difficult and, to be honest, I'm not that fond of rebooting servers with a damaged raid set.

No, the firmware is not uptodate. The raid adapter is on 1.82 though.

Correct me if I'm wrong but doesn't a raid adapter flash require a reboot?

Just go through the revision history of the 5300 firmware and there are a lot of issues with HDD firmware itself.

Updating the firmware I'm betting you will fix your issue. I'm 99% sure of it.

To answer your question, though, it requires a reboot.
ps: there is nothing wrong with using a slower disc, as it will slow down the whole array to match the slowest drive.

secondly, there is nothing you can do to fix this with the server online.
