Customer has a failed disk. The disk sent to the customer was a72gb disk not a 146 as requested. He installed the disk but did not check the size before installing into the array, which then rebuilt ??. The array is now good but with a 72gb drive instead of the larger capacity. Should we pull out the 72gb drive then reinstall with the correct drive would it be safe yes/no

Yes, you can.

1).Verify that the first rebuild finished.
2). Set Rebuild priority to HIGH
3). Hot remove the 72G
4). Insert the 146G

Once completed everything will be fine.
