Solution
Hi chris ,
I have done this in the past ,but not for usb but I do not thing a manual exists.I created small CD based Linux using busybox. The basic steps involved are
1) Building the root file system on the usb
2) Compiling the linux kernel with uClibc
3) setting the appropriate config files.
5) Install grub or lilo ( a boot loader of your choice on the usb stick ) .
This how to was very useful to me when I start :
