Rebuilding RAID 5 Stops at 18%

We have a Proliant 5500 server which is running RAID 5 and has had a disk fail at address 0 on a fully populated simple SCSI bus. We have a SMART 3200 controller running the array. We removed the faulty disk and inserted a new disk and this failed to rebuild. We got a brand new disk from Compaq and inserted this to the same effect. We have Insight Manager running on the machine and watch it attempt to rebuild and it stops at 18% each time and then goes to "Ready to Rebuild" status. We have the driver from Smart start 4.8 running the 3200 card. We think it may possibly be corrupt data on the RAID which is causing this.
Any one got a better idea or suggestions?

Maybe, or... What firmware version is the 3200 using?Also, what drives are these (and their firmware)?

Well we have tried with two controllers now and the last one (sorry didn't note the firware revision number) we checked against the web site and it was indeed up to date some time in the last month. It has turned out that the rebuild still stopped at 18%. We even tried a replacement drive that we knew already worked with this new controller and it still would not go above 18%. We are now backing up the server and will rebuild the array and then restore the server to it. I will let you know how this goes.

Typically when an array will not rebuild, it is caused by another drive in the RAID set that has encountered too many hard errors. The array controller is 'Smart' enough that it will not jeopardize the integrity of the array by putting itself into a rebuild state. The way to determine if you have a second bad drive in the RAID set is to run the ADU. When you boot to the Smart Start CD, you will be given an option for the Array Diagnostic Utility. Run this utility and save the report to a disk. Open the report up and search for 'Hrd Read' and 'Hrd Write'. These numbers should always be 0. If there is a value associated with them, this indicates there are potential problems with the drive and the array may not rebuild. The only fix at this point is to back up and restore the array with a replacement drive.
