I need to change a hdd that is showing as predictive failure. My Client insists that the same be done online. Is their any documnetation that suggest it should not be done online.

You didn't tell us details about where the disk is (server, array etc.) what OS is running and so on - no details ever.
The best answer at this moment is simply: Maybe.
