downloading patches and getting block size errors
If I use the swcopy method, .ie
swcopy -s $(PWD) /Si @ /var/spool/sw
I don't get any block size errors.
how come?

Standard also.
/sbin/init.d/swagent -r
Then try again.

binary ftp was invoked
don't think a re-download may do the trick since the swcopy method did not complain as the create_depot method did...
oh well

It has been noted that a "blocksize changed" message may display if you are running short of space.

I don't know if this will help but if you are downloading patches from the browser, make sure the following is done. I had a similar problem to yours and happened to be that:
You may retrieve patches via anonymous ftp(1) or http. Use your browser's "Save Link As"(Netscape) or "Save Target As"(MSIE) operation. This operation can be accessed by a right mouse click on the http/ftp button.
